U.S. Boiler’s Lancaster Expansion Leverages New Technology
A model for digital, efficient, American boiler manufacturing

U.S. Boiler Company opened the doors on its 45,000-square-foot Condensing Center of Excellence this October, delivering the kind of news that grabs attention across the boiler industry: a substantial new investment in domestic manufacturing, digital assembly, and next-gen product innovation.
“The center is the future of U.S. Boiler and a proof point for American manufacturing,” said company president Keith Diller, who called the expansion “a direct investment in domestic quality and innovation.” Every inch of the new floor space will build out advanced condensing boilers, including the Alta line – products engineered for better efficiency, reliability, and regulatory compliance.
For boiler manufacturers, the details inside the CCE are the story. “We engineered this expansion for maximum production stability and quality assurance,” noted Paul Spradling, VP of Operations. Digital workflow tools, a reimagined assembly line, and process upgrades intend to drive consistency, minimize waste, and ensure top-tier performance with every unit shipped.
Diller emphasized that technology gains are real – and smart, gas-adaptive controls that facilitate rapid commissioning and minimize installer error. That means more competitive products for the North American market, as evolving regulations and heat pump hybrids push standards higher each year.
Staff on the shop floor are working with “highly specialized, low-GWP componentry and sophisticated digital controls,” according to one plant leader. “Everything here is about continuous improvement and precision assembly – old assumptions are off the table.”
The center – supported by the Commonwealth of Pennsylvania – secures over a hundred jobs and adds at least 15 new, high-value manufacturing roles. “By dedicating the facility exclusively to advanced, high-efficiency products, we’re securing both our workforce and our innovation pipeline,” Diller explained.
Lancaster’s legacy as a manufacturer runs deep, but the CCE drives it into the future. Site tours during the opening impressed visitors with error-proofing techniques, testing precision, and operator feedback built into every stage.
The Lancaster facility is already surpassing expected build and production rates at the CCE, which is indicative “that all the digital tools are working as expected or better,” Diller said.
“The CCE condensing boiler production system is custom made for assembly and makes our job enjoyable," added Haize Fulton of the production team. "It uses automated boiler testing equipment and digital work instructions that help us make quality boilers, and the workstation organization and cleanliness make the process smooth.”
The competitive takeaway? With demand shifting toward decarbonization, digital integration, and ever-higher AFUE standards, investments like the CCE are a bellwether for where North American boiler manufacturing is headed. As Diller put it: “The Condensing Center of Excellence is the future of high-efficiency climate solutions.”
